The powder channel is drilled into the face of the plug to intersect with the "flash channel" which comes in at 90 degrees from the nipple. The "flash channel" is drilled in the end of the nipple bolster and then tapped for a clean-out screw - nothing complicated here :v The clean-out screw is 10-32 so the "flash channel" is the diameter of the tap drill.
 
Zug, I assume that the powder channel ( or plug resovoir as I incorrectly call it) is drilled in face of plug and dished at bottom. It is at this dished bottom of the powder channel where the flash channel intersects at a right angle. OK SO FOR? Typically, how large in diameter is the powder chamber. Once again, thanks.
 
The diameter of the "powder reservoir" depends on the diameter of the breach plug and the threads minor diameter. I would want no less of a wall thickness than .100" between the hole for the powder charge and the minor diameter of the breach plug's thread. Example:
1) breach plug is 9/16" X 18 - minor diameter for a 2A class of fit is ~.484", powder chamber is drilled with a 9/32" drill - this gives you - .494 - .282" = .212" / 2 = .106" wall thickness.
2) breach plug is 5/8" X 18 - minor diameter for a 2A class of fit is ~.555", powder chamber is drilled with a 5/16" drill - this gives you - .555" - .312" = .243" / 2 = .121" wall thickness.
You decide what will work for you and what you feel is safe for you! What I have stated above is what I felt was safe for ME. Do not take my info as gosple do your own research all responsibility rests on your shoulders - the caveat is upon YOU!
 
Thank you zug. That clears things up for me. I will figure deminsions, find what is best for me and get on with the mahhine work.
 
There is nothing wrong with the breech plug you have, as long as the threads are good. The end of the plug does not have to be shiny bright. Just clean the crud off, make sure the chamber and flash hole are clear then install it. You do not have to remove the breech plug to clean the bore.

Any reason not to use a grade 8 bolt? I am planning a smoothbore match lock and am using some carbon steel hollow bar for a barrel. 30mm od, 15mm id approx .590, will turn the the od down a bit to reduce weight.
