Very nice rifle and accurate, too. I always had to wear a long sleeved shirt when I shot mine.
 
Well Done, looks like it's a shooter. Flash cups will protect the underside of the barrel but not stop debris from hitting your arm. Sounds more like you are getting blow back from an enlarged nipple blowing the cap off.
I found the problem that is causing the debris. The frame around the nipple is not touching the bottom of the barrel like it should. There is a small gap that is allowing debris to come out. I made a small flash guard that should work. I will post pictures later
 
I took the under hammer to the range to after I did the modifications and it shot well. I zero it with three shots and followed that with a four shot group. The little flash guard worked well. You can see it hiding the hammer.

Some H/A style underhammers use a special nipple. Dont know if that would help. Log Cabin Shop sells them. In their #49 catalog on page 12 under specialty nipples.
 
The H&A nipples are threaded differently, not 1/4 X 28. I usually drill them out and re thread to 1/4 X 28 and use a long threaded nipple that is the same length as the barrel thickness, or as close as possible. Prevents fouling build up in the nipple chamber. Flintlock Inc and Track normally have them, maybe Log Cabin.

8 Bore, You said that some H/A underhammers use different nipples. Is the H/A referring to Hopkins/ Allen style? And what is the difference between the two types of nipples? I am new to the underhammer scene. Thank you so much

I recently picked up a new addition to my collection and thought I would share it with you. . It is an 1850's Fremont NH John Brown Underhammer rifle. The seller says it is a .40 cal and is a very heavy rifle. I have not received it yet but I do have pictures. It is missing the front sight but the rear tang sight is still present. I hope to get this rifle back into firing condition so I can take to the gun club. I will post more pictures soon.
