I bought a Green Mountain drop in for my TC overhaul a year or so ago, I just got new eyes (cataract surgery) and can finally sight it in, today was the day.

I was getting inconsistent ignition; in 50 years of shooting percussion I have never had this problem. When I cleaned the gun, I think I found the problem, the flash hole wasn't drilled all the way under the nipple seat. Sorry for the big picture, if I resized it the flash hole would be in the dark and not show well.

I am pretty sure this is a manufacturing defect, you other guys with GM drop ins, how does the flash channel look in comparison?
 
That looks exactly like the two Green Mountain drop-in barrels I have. They fire every shot! I've never had a problem with either barrel. They work flawlessly and are extremely accurate! Both are brand new barrels purchased within the last two years from TOTW.
 
My '64 Zoli Zouave is drilled exactly the same way. If they drilled that pocket deeper, the flash would go past the flash hole. The way it's drilled, that pocket directs the flash into the flash hole.
 
On a TC they drill the flash hole all the way through forming the infamous clean out screw hole on one side and a plugged and barely visible hole on the other side, this arrangement seems odd. I would rather have the primer flash hit gunpowder than a blank wall with a small hole on one side.

I wasn't talking about the depth of the primer pocket but the cross drilled hole for the flash chamber connecting it to the breech.

I guess it is what it is.
 
I agree that the problem is likely the nipple fit and is, for a better word, "jammed". Deerstalkert makes a good case.
